I remember someone posting a website that showed the many aspects of creating yarn mallets from scratch. Does anyone have that off hand? Also I remember a tympani mallet making site, same question....

There are several threads with regard to the mallet making. The best way to find it out is through the Search interface of this bbs. Just click Search on the top right corner and search for the words like mallet, making. It is quite fast. As of now, it finds 11 messages.
